The Flex-Hone tool was originally developed in 1972 to deglaze cylinder walls in automotive applications. Since then, it has evolved into a versatile finishing solution used across countless industries. Today, flexible ball hones are available in standard diameters ranging from 4 millimetres to 36 inches, with 11 different grit selections and 9 abrasive types including silicon carbide, aluminium oxide, boron carbide, and diamond.
How Does It Work?
The flexible ball hone operates through a low-temperature, low-pressure abrading process that selectively removes microscopic peaks while preserving the underlying bore geometry. Because the tool is used in an oversized condition relative to the bore diameter, the abrasive globules are compressed against the cylinder wall as the tool rotates.Each abrasive globule has independent suspension, which gives the tool three critical operating characteristics: it is self-centring, self-aligning to the bore, and self-compensating for wear. This means the tool automatically centres itself within the bore, follows the existing contour without binding, and maintains consistent cutting action even as the abrasive globules gradually wear down.
The flexible ball hone requires no elaborate setup or special training. It can be mounted in virtually any rotating spindle—from handheld electric drills to CNC machining centres—making it suitable for both field maintenance and high-volume production environments.
The Plateau Finish and Cross-Hatch Pattern
One of the most important capabilities of the flexible ball hone is its ability to produce a true plateau finish. Plateau honing improves the surface finish by reducing raised areas or peaks to a uniform height while removing cut, torn, and folded metal. At the same time, it retains the microscopic valleys in the metal surface, which are essential for lubrication retention.
The flexible ball hone also imparts a uniform cross-hatch pattern—a series of intersecting grooves that serve as oil-retaining reservoirs. This cross-hatch pattern is critical for proper lubrication, reduced friction, and extended component life. In engine applications, the cross-hatch pattern promotes proper ring seating and sealing, leading to faster break-in times and better oil control.
Flexible Ball Hone vs. Rigid Honing
While flexible ball hones and rigid honing stones are both used for internal surface finishing, they serve fundamentally different purposes. Rigid honing is designed for heavy-duty material removal, cylinder resizing, and geometry correction. Flexible hones, by contrast, are finishing tools that follow the existing bore and are meant for surface improvement and deburring operations only.
Flexible hones offer several distinct advantages over rigid stones. First, they have hundreds of cutting points for a full 360 degrees of cutting action, whereas rigid hones typically have only two or three stones. Second, flexible hones impart a uniform surface finish along the entire length of the cylinder, while rigid hones can create uneven or unidirectional cross-hatch patterns. Third, flexible hones are self-centring and self-aligning, eliminating the need for precise machine setups.
